The rules state that a sub-commander's command range is 6BW. What is everyone's experience with how many units a sub-commander can reasonably control?

4-5 if small units (ignoring any Arty Batteries - as they can always fall back on the Commanders command radius if needed), although with cavalry you probably want less (e.g. 2-4) as they tend to get more spread out. In real life many cavalry brigades were only 2-3 regiments anyway, regardless of how big the units were.
If using large Infantry units 3-4 is probably the ideal (especially if linear Tactics or you plan to always be in line), and possibly just 2 if Cavalry as large cavalry are a bit clunky to manouevre.
